The formation of Cr(VI) in insulation at high temperatures"},"content":{"rendered":"<div class=\"post-content clearfix\"><p data-pm-slice=\"1 1 []\">In industrial high-temperature applications, metals such as stainless steel (SS) and lower-chromium alloys are frequently insulated with materials containing alkali and\/or alkaline earth metal oxides, particularly calcium: stone wool, glass wool, glass fibre blankets, needle-felt mats, microporous insulation, or calcium silicate. Some materials, such as AES wool or microporous insulation products, are processed into blanket form. Calcium-free microporous insulation materials often incorporate calcium-bearing glass fibre fabric coatings (e.g. E-glass), which, like directly applied AES mats, can bring chromium into contact with alkali or alkaline earth metal ions. These materials are used in sectors such as combined heat and power (CHP), engines, shipping, trucks and buses, as well as in the energy sector, turbine installations, incinerators, the process industry, and other applications where metal and insulation are exposed to elevated temperatures over extended periods. Under certain conditions, <strong>chromate compounds<\/strong> can form, i.e. Cr(VI). These chromate compounds are carcinogenic substances that can pose serious risks to human health and the environment. This article explains <strong>how Cr(VI) forms<\/strong>, what role insulation plays, at what temperatures the risk increases, and why it is <strong>important to remain alert even at lower temperatures<\/strong>.<\/p>\n<h2 class=\"text-text-100 mt-3 -mb-1 text-[1.125rem] font-bold\" data-sourcepos=\"5:1-5:65;1426-1490\">Two mechanisms of Cr(VI) formation: solid phase and gas phase<\/h2>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"7:1-7:205;1492-1696\">Based on recent studies (including Sayano et al. 2015 and Van Leeuwen et al. 2024), we distinguish <strong>two separate but partly overlapping mechanisms<\/strong> by which Cr(VI) can form in or on insulation material:<\/p>\n<h3 class=\"text-text-100 mt-2 -mb-1 text-base font-bold\" data-sourcepos=\"9:1-9:60;1698-1757\">1. Solid-state reaction at the interface with the metal<\/h3>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"11:1-11:373;1759-2131\">When chromium-bearing steels are in prolonged contact with <strong>calcium- or sodium-containing insulation materials<\/strong>, Cr can diffuse out of the steel surface. A Cr(III) oxide layer (chromium(III) oxide, Cr\u2082O\u2083) forms at the surface, which is then further oxidised to Cr(VI) under the influence of <strong>oxygen and metal oxides such as calcium oxide (CaO) or sodium oxide (Na\u2082O)<\/strong>.<\/p>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"13:1-13:13;2133-2145\">For example:<\/p>\n<ul class=\"[li_&amp;]:mb-0 [li_&amp;]:mt-1 [li_&amp;]:gap-1 [&amp;:not(:last-child)_ul]:pb-1 [&amp;:not(:last-child)_ol]:pb-1 list-disc flex flex-col gap-1 pl-8 mb-3\" data-sourcepos=\"15:1-16:94;2147-2384\">\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"15:1-15:144;2147-2290\">Calcium oxide (CaO) + silicon dioxide (SiO\u2082) + chromium(III) oxide (Cr\u2082O\u2083) + oxygen (O\u2082) \u2192 calcium chromate (CaCrO\u2084) + silicon dioxide (SiO\u2082)<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"16:1-16:94;2291-2384\">Sodium oxide (Na\u2082O) + chromium(III) oxide (Cr\u2082O\u2083) + oxygen (O\u2082) \u2192 sodium chromate (Na\u2082CrO\u2084)<\/li>\n<\/ul>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"18:1-18:499;2386-2884\">Although the original studies often cite calcium orthosilicate (Ca\u2082SiO\u2084) as a reagent, it is important to note that this specific compound <strong>does not occur directly in stone wool or glass fibre materials<\/strong>. These typically contain a mixture of calcium oxide and silicon dioxide in an amorphous or partially crystalline structure. On heating, these behave in a comparable manner and can participate in similar reactions that lead to the formation of stable Cr(VI) compounds such as calcium chromate.<\/p>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"20:1-20:545;2886-3430\">Also relevant here: calcium oxide (CaO), a common component in insulation materials such as stone wool, glass fibre mats, and microporous insulation coatings, can react with atmospheric moisture to form calcium hydroxide (Ca(OH)\u2082). This calcium hydroxide is a strong base and can attack the passive oxide layer of stainless steel (the Cr\u2082O\u2083 layer), releasing more Cr(III), which can then be oxidised to Cr(VI) in the presence of oxygen. As a result, Cr(VI) formation may occur at temperatures from 250 \u00b0C, particularly under prolonged exposure.<\/p>\n<h3 class=\"text-text-100 mt-2 -mb-1 text-base font-bold\" data-sourcepos=\"22:1-22:54;3432-3485\">2. Gas-phase formation and condensation of Cr(VI)<\/h3>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"24:1-24:631;3487-4117\">At temperatures above approximately <strong>500 \u00b0C<\/strong>, Cr(III) can volatilise as gaseous Cr(VI) species (such as chromium(VI) oxide, CrO\u2083, or chromium dioxide hydroxide, CrO\u2082(OH)). This vapour spreads with the airflow and condenses on cooler parts of the system or on insulation fibres. If the insulation <strong>contains elements such as calcium, sodium, potassium, or magnesium<\/strong>, these can react with the deposited Cr(VI) to form <strong>stable, solid chromates<\/strong>. Without these elements, Cr(VI) degrades back to Cr(III); in the presence of calcium or sodium, compounds such as <strong>calcium chromate (CaCrO\u2084)<\/strong> or <strong>sodium chromate (Na\u2082CrO\u2084)<\/strong> form.<\/p>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"26:1-26:309;4119-4427\">This explains why chromate formation can also occur at locations with no direct metal contact, where <strong>Cr(VI) gases condense on or within the insulation<\/strong>. The complete process, from volatilisation to deposition and salt formation, has been experimentally confirmed in the study by Van Leeuwen et al. (2024).<\/p>\n<h2 class=\"text-text-100 mt-3 -mb-1 text-[1.125rem] font-bold\" data-sourcepos=\"28:1-28:39;4429-4467\">Temperature: when does Cr(VI) form?<\/h2>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"30:1-30:195;4469-4663\">Although solid-state reactions become dominant only from approximately <strong>500\u2013600 \u00b0C<\/strong>, evidence from both the literature and field practice indicates that <strong>Cr(VI) can form from around 250 \u00b0C<\/strong>:<\/p>\n<ul class=\"[li_&amp;]:mb-0 [li_&amp;]:mt-1 [li_&amp;]:gap-1 [&amp;:not(:last-child)_ul]:pb-1 [&amp;:not(:last-child)_ol]:pb-1 list-disc flex flex-col gap-1 pl-8 mb-3\" data-sourcepos=\"32:1-34:172;4665-5140\">\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"32:1-32:104;4665-4768\">In Sayano&#8217;s study, Cr(VI) compounds were detected at test temperatures of <strong>773\u2013873 K (500\u2013600 \u00b0C)<\/strong>.<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"33:1-33:200;4769-4968\">Van Leeuwen demonstrates through thermodynamic calculations that <strong>stable chromates<\/strong> can theoretically exist from <strong>100\u2013250 \u00b0C<\/strong>, depending on chemical composition, moisture content, and duration.<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"34:1-34:172;4969-5140\">In the field, SEEF has found Cr(VI) on insulation exposed to temperatures <strong>between 250 and 400 \u00b0C<\/strong>, particularly where CaO-rich materials such as stone wool were used.<\/li>\n<\/ul>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"36:1-36:147;5142-5288\">At SEEF, the working rule is: <strong>no lower limit can be excluded.<\/strong> Testing and monitoring is justified and prudent even in <strong>250 \u00b0C applications<\/strong>.<\/p>\n<h2 class=\"text-text-100 mt-3 -mb-1 text-[1.125rem] font-bold\" data-sourcepos=\"38:1-38:39;5290-5328\">Risks to health and the environment<\/h2>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"40:1-40:47;5330-5376\">Cr(VI) compounds such as calcium chromate are:<\/p>\n<ul class=\"[li_&amp;]:mb-0 [li_&amp;]:mt-1 [li_&amp;]:gap-1 [&amp;:not(:last-child)_ul]:pb-1 [&amp;:not(:last-child)_ol]:pb-1 list-disc flex flex-col gap-1 pl-8 mb-3\" data-sourcepos=\"42:1-44:61;5378-5679\">\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"42:1-42:70;5378-5447\"><strong>Carcinogenic<\/strong> on inhalation of dust (lung cancer, nasal tumours)<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"43:1-43:171;5448-5618\"><strong>Irritating and able to penetrate the skin<\/strong> on skin contact, because these chromate compounds are water-soluble. Full skin protection is required, including the face.<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"44:1-44:61;5619-5679\"><strong>Toxic to the environment<\/strong>: water-soluble and persistent<\/li>\n<\/ul>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"46:1-46:268;5681-5948\">During maintenance work involving the removal of insulation, Cr(VI)-bearing dust can be released. This poses a significant risk to workers and creates legal and environmental liability. Because Cr(VI) binds to dust particles, it can spread readily through workspaces.<\/p>\n<h2 class=\"text-text-100 mt-3 -mb-1 text-[1.125rem] font-bold\" data-sourcepos=\"48:1-48:25;5950-5974\">Detection and control<\/h2>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"50:1-50:328;5976-6303\">SEEF&#8217;s patented test methods enable <strong>reliable detection of Cr(VI)<\/strong>, including in complex matrices where standard methods (such as NEN 5617) fail. Comparative tests show that standard methods underestimate more than 90 % of the Cr(VI) present in calcium-bearing insulation, while the SEEF method maintains recovery above 80 %.<\/p>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"52:1-52:18;6305-6322\">Control measures:<\/p>\n<ul class=\"[li_&amp;]:mb-0 [li_&amp;]:mt-1 [li_&amp;]:gap-1 [&amp;:not(:last-child)_ul]:pb-1 [&amp;:not(:last-child)_ol]:pb-1 list-disc flex flex-col gap-1 pl-8 mb-3\" data-sourcepos=\"54:1-58:81;6324-6771\">\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"54:1-54:91;6324-6414\"><strong>Use calcium-free (alkali-free) insulation<\/strong> to structurally prevent chromate formation<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"55:1-55:106;6415-6520\"><strong>Install barrier layers<\/strong> between metal and insulation, for example a layer of calcium-free insulation<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"56:1-56:76;6521-6596\"><strong>Test regularly<\/strong> for Cr(VI) in applications at temperatures from 250 \u00b0C<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"57:1-57:94;6597-6690\"><strong>Use PPE and follow removal protocols<\/strong> during insulation inspections and remediation work<\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"58:1-58:81;6691-6771\"><strong>Measure actual exposure<\/strong> during insulation inspections and remediation work<\/li>\n<\/ul>\n<h2 class=\"text-text-100 mt-3 -mb-1 text-[1.125rem] font-bold\" data-sourcepos=\"60:1-60:14;6773-6786\">Conclusion<\/h2>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"62:1-62:166;6788-6953\">Cr(VI) formation in insulation is a <strong>chemically substantiated and reproducible process<\/strong> that does not occur only at extreme temperatures. It arises via two routes:<\/p>\n<ol class=\"[li_&amp;]:mb-0 [li_&amp;]:mt-1 [li_&amp;]:gap-1 [&amp;:not(:last-child)_ul]:pb-1 [&amp;:not(:last-child)_ol]:pb-1 list-decimal flex flex-col gap-1 pl-8 mb-3\" data-sourcepos=\"64:1-65:65;6955-7096\">\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"64:1-64:77;6955-7031\"><strong>Solid-phase interaction between chromium and Ca\/Na-bearing insulation<\/strong><\/li>\n<li class=\"font-claude-response-body whitespace-normal break-words pl-2\" data-sourcepos=\"65:1-65:65;7032-7096\"><strong>Condensation of gaseous Cr(VI) on alkali-bearing surfaces<\/strong><\/li>\n<\/ol>\n<p class=\"font-claude-response-body break-words whitespace-normal\" data-sourcepos=\"67:1-67:207;7098-7304\">In both cases, the <strong>type of insulation material<\/strong> is a determining factor.
